2025 Ford Explorer ST Front End Popping Noises at Low Speeds

On my '23 ST-Line, I had the struts replaced twice. Once at 3,400 miles and again at 6,200 miles. Now at 7,300 miles, the noises are already back. I'm currently in the process of upgrading to a '25 ST. The one I test-drove yesterday was making similar noises.

25 has same issues. My 23 is at the dealership getting the struts replaced also.
Ford knows they have an issue with the struts being built incorrectly but instead of fixing and replacing the struts with updated ones, I believe all they are doing is emptying their warehouse of already built stock pile of struts by putting the defective ones back on our vehicles then having to return after a few thousand miles to get them replaced again.

I believe they can hear it, they are just blowing smoke because there have been so many Explorers with this issue that they don’t want to deal with it.

Out of all fairness, dealers and Ford are nuts. I’ve bought plenty of Fords from my dealer. They should never put a customer through this, especially an established one.

I guess I'll have to look forward to warranty strut replacements the next 4.5 years while I still have my warranty. After that aftermarket shopping.

This is exactly why I love these forums because the average Joe owner wouldn't have any awareness of these types of problems. I just bought an ST last Friday and already had to bring it back today because the Pass app wouldn't connect to the SUV. They seem to have fixed the issue (for now). I've only got around 400 miles on mine but will be alert for the symptoms described here. Thanks everyone for sharing your experience good, bad, or ugly.

Seems everyone is experiencing repeat occurrences with the OEM struts. Has anyone ventured into the aftermarket equivalent?
I'm inclined to price Bilstein, Steeda, Monroe etc. With all the autos that I've owned, I've never had to replace struts and I've driven most of them 240,000 mi. That's ridiculous to have to replace them on a current year with less than 10K mi! The Ford industry has no respect at all!

Finally after 2 weeks, I got my Explorer back with new struts this evening right at closing.
No clunking or popping so we will see how many miles I can go before it strikes again. Hopefully this fixed the issue.

UPDATE*** after a day of driving the clunking sound has returned on the new struts!
Waiting to hear back from dealership on rescheduling….

After two weeks in the shop, picked it up today. They replaced the strut.

They replaced the headliner and the sunroof track due to alignment issues in addition to shimming a rear trim panel due to it rattling bad.

Then tells me they are on back order and 3 police cars are ahead of me. I was pist and said if you’d have believed me, this would have been done in a few days. I also said to order them both and he wont. This crap drags out longer and I’ll pretty much be done with Ford bs.
